"Continuous unwinding" is a technology that enables automatic material roll switching on a continuous production line, ensuring that the main equipment does not need to stop when a new roll is installed, thus maintaining continuous production. This technology is widely used in industries such as printing, packaging, lithium battery separators, papermaking, textiles, and metal foil processing where roll materials are processed.
Core principle: It is achieved through dual stations or turret-style unwinding racks. When a working roll is about to run out, the equipment will automatically bond the head of the new roll (previously adhered with double-sided tape) to the tail of the old roll, and simultaneously cut off the old roll instantly, completing the roll change. The entire process is accomplished by the tension control system, the storage device (storage unit), and the photoelectric sensor, ensuring that the main line speed remains unchanged and the tension is stable.
Main application scenarios and advantages:
Printing industry (such as label and packaging printing):
Application: For flexographic printing machines, gravure printing machines, and offset printing machines when printing on plastic films, paper, and self-adhesive materials.
Advantages: Avoid color differences, inaccurate registration, and material waste caused by each roll change shutdown. The production capacity can be increased by 20% to 40%.
Packaging industry (such as compounding, cutting):
Applications: Dry laminating machines, extrusion laminating machines, slitting machines.
Advantages: Ensure uniform application of adhesive, avoid viscosity changes after machine shutdown and cooling, reduce waste from joint connections.
Lithium battery manufacturing:
Applications: Strip coating machine, roller pressing machine, cutting machine.
Advantages: The electrode materials (copper foil, aluminum foil) are extremely sensitive to tension. Continuous roll changing without stopping can prevent breakage and wrinkling, which is crucial for battery consistency.
Papermaking and paper processing:
Applications: Rebinding machine, paper cutter, toilet paper processing line.
Advantages: Handles high-speed (above 1000 meters/minute) paper rolls, seamless connection, avoiding paper breakage and downtime losses.
Metal foil processing:
Application: Aluminum foil and copper foil cutting, annealing line.
Advantages: The foil materials are prone to breaking and wrinkling. Changing rolls without stopping the machine can significantly reduce the waste rate and improve production efficiency.
Key technical points (the core for achieving "no stop") :
Automatic feeding mechanism: Usually consists of pressure rollers, cutting knives, and suction devices. The cutting is completed at the moment when the new and old rolls are aligned.
Storage device (storage reservoir): During the process of changing rolls and feeding materials, the storage device releases the stored material belt to compensate for the main line speed and ensure that the main line does not slow down.
Tension control system: During the roll changing moment, the tension fluctuates greatly, and high-precision sensors (such as floating rollers, tension sensors) need to be combined with PID algorithms to quickly adjust.
Cutting method: Commonly, there are zero-speed feeding (when changing rolls, the old roll slows down to 0, and after feeding, it speeds up, requiring a large capacity of the storage device) and high-speed feeding (directly aligning during high-speed operation, with extremely high requirements for mechanical and electrical control).
Summary: Continuous unwinding without stopping is a key technology in modern continuous manufacturing for improving efficiency, reducing losses, and ensuring quality. It is particularly suitable for high-speed, long-distance, and high-value-added roll material production and is an important indicator for the upgrade of automated production lines from "semi-automatic" to "fully automatic".
